Side BC get's sewn to side CDE on each layer. Then sew the 2 layer's together.

You can also sew the foot box tab on, instead of cutting it from the blank - less wasted material.

As for the karo step baffles, the thinner/less loft you plan on having relates to how close the baffle walls need to be. If you plan on three inches of loft with two and-a-half inch baffles, you could probably space them at 8 to 10 inches apart and have the down not migrate too much by itself. With less down, you will want to space the baffles closer in order to keep the down from wandering too much and leaving sections with too little insulation.

I'm planning a karo step top quilt with one inch baffle walls and one and-a-half to two inches of loft... I'm spacing the baffles about six to seven inches apart, but might decide to go closer.

The last karo TQ I made the baffles were 6" with 6" spaces for simplicity. They are 1.5" with about a 2" loft. It does have a sewn through seam on the footbox but I haven't had a problem with it. Since I wanted to make a more deep winter quilt I decided to go forthe continuous footbox.
