    I understand the concern but it really has been a non-issue for me. To be honest though, I haven't used 1 version long enough to say what happens after a year or more of frequent use. That's the beauty of seam sealer though, you can always throw a little more on if a problem develops.

    I may do an experiment and sew a couple of seams up, one without reinforcement and one with the reinforcement as I described to do some water retention tests. Of course, pics/video or it didn't happen....

    This thing looks like the result of putting a regular hex tarp through some kind of complex math equation. Hex^2 + 2.5?

    Fantastic job. Am I understanding correctly in that your experiments with tension of each panel were conducted by sewing a new tarp every time? No applying and re-adjusting basting tape? I'm surprised it only took 5 years... holy cow.

    No, not every experiment involved making a whole new fly. I'm not that rich. ;-) I have dulled multiple seam rippers and for most of that time I was using silnylon, so basting tape was not an option. Just made the switch to poly with PU about a year ago which forced me to go back to the drawing board. Poly behaves very different than nylon when finding that tension balance. At least by that time I had improved skills and equipment to speed the redesign along.
