The last karo TQ I made the baffles were 6" with 6" spaces for simplicity. They are 1.5" with about a 2" loft. It does have a sewn through seam on the footbox but I haven't had a problem with it....
If I understand this correctly, this would allow down to travel freely in and out of the footbox. But there would still be the problem of a sewn through seam on 3 sides.
